Individuality and Sustainability: Rondo Ganahl AG Sets New Standards for Export Packaging with the MC-Box

Since September last year, the MC-Box has been produced in St. Ruprecht, at the Styrian site of Rondo Ganahl AG. Modular packaging is a revolutionary concept for heavy goods: it is the first wood-free alternative to classic transport boxes with numerous configuration options.

The MC-Box has long been manufactured at the company’s site in Langenenslingen, Germany, and now Rondo has added this packaging concept to its product range in Austria. It is designed as heavy-duty packaging and consists of corrugated cardboard and honeycomb panels that are glued and wet-strengthened in a unique process (“multicross”). Very high stability is achieved due to the counter-rotating corrugation directions. Plug-in modules made of metal or plastic form solid corner joints. The MC-Box is suitable for almost any heavy goods to be transported. Depending on the requirements, it stands on a load carrier made of OSB boards with skids, INKA presswood pallets, or wooden pallets. In addition, the MC-Box can be customized in terms of formats, printing, and interior and is manufactured from as little as one piece.

We can respond individually to customer requirements with the MC-Box. The box's panel size is variable and can be produced up to a maximum of 2.2 x 6 meters. Statically it is loadable up to 5 tons; dynamically, it is 2 to 3 tons. The substructure can be selected according to the respective requirements. The interior can be designed freely according to the customer's wishes, for example, with compartments for storage or inserts according to the respective goods' transport requirements. Here we work closely with the customers. Our development department makes 3D designs, produces samples into which the product is fitted. And we are also extremely flexible when it comes to customer requirements for the exterior design: we can print the MC-Box on all sides using the digital printing process.

Especially for export markets, the MC-Box as non-wood packaging brings some advantages compared to the classic wooden transport boxes. In contrast to wooden packaging, there are no restrictions on deliveries to the EU, Canada, the USA, Mexico, and the Asian region. Their low dead weight saves costs because compared to wood, the cardboard layer boards achieve weight savings of up to 40 percent. And thanks to the modular plug-in design, the box can be used several times; missing or damaged modules can be easily replaced.

Aicomp maps the MC-Box in SAP

Rondo commissioned Aicomp to create and implement a suitable configuration model for their SAP system. Since Rondo already uses Aicomp’s variant configurator VCPowerPack, the focus was on a very detailed mapping of all production-relevant material and labor in SAP ERP, as is usually the case with VCPowerPack customers.

Rondo customers should benefit from a fast, error-free, and accurate quote calculation that reflects the detailed design options of the MC-Box.

The mapping of MC-Box production in SAP was initiated for production at the St. Ruprecht site. The knowledge was gained through an on-site visit to the company’s German location in Langenenslingen, where the MC-Box production has long been in effect.

The diversity of variants of the MC-Box

The MC-Box can be individually designed in terms of formats, printing, and interior so that all possibilities are available.

The outer construction consists mainly of corrugated board and honeycomb panels and the corner joints. Variations in the design arise via the paper quality or grades, different production dimensions, possible printing, and optional labels. If required, an additional laminated film (MC-Resist) can be used for moisture-sensitive boxes. The corner joints (MC-Fix modules) are made of plastic or metal.

Pallets, chipboard, INKA presswood pallets, and MC or plastic feet are available for the substructure, which are mapped in the respective number to match the box configuration.

The interior fittings of the MC-Boxes are essential. WP or MC compartments, foams, VCI (Volatile Corrosion Inhibitor) bags, and individually plotted unique interiors are possible for this.

Map production factors in the system

Several operations are necessary for the production of an MC-Box, which must also be recorded in detail in the system to enable valid costing.

The MC-Box needs a flexible system for configuration. The box itself already offers numerous factors that are mapped by the system. However, our aim is to map as many relevant resource and cost centers as possible that can arise during production. This starts with the various versions of procurement, through different machine routings, to delivery options at the end customer. Ultimately, this means that each of our customers has an individual configuration setup that enables them to create the most precise product configurations and calculations as early as the customer inquiry stage.

At Rondo, procurement for MC-Box production differs between raw materials from the company’s own corrugated board production and the purchase of additional parts, such as the MC-Fix modules, pallets, or even plastic materials for the interior fittings. In addition, purchases can be included in the calculation in case of own production bottlenecks.

In the laminating process, the honeycombs are pushed through a gluing machine and then pressed together between two- or three-flute corrugated board sheets in a press. The corresponding working and drying times are recorded in the system.

During the cutting process, the finished MC material still has to be cut according to the order. Rondo offers sawing or cutting machines for this purpose. The individual performance and tolerance parameters of the machines and the respective waste are taken into account in the configuration model. Cutting and sawing waste can subsequently be used for further use of, e.g., MC feet.

For the substructure production, the work efforts and optimization specifications of the sawing machine and the necessary steps in manual work are recorded.

There are two basic options to consider when assembling: the MC-Box can be supplied assembled or disassembled as a kit. The assembly is shown as a manual process. A catalog of different activities is created, each with a time value depending on complexity and area/size. The total time required to erect an MC-Box is then calculated from the sum of the individual activities.

If the box is delivered disassembled, the materials are folded to save space. Palletizing is optional; various packaging materials are included in the calculation.

Successful Webshop Relaunch Based on SAP Commerce Cloud at the Mayer Group

With their relaunch of the webshop (to the webshop) based on SAP CX Commerce Cloud, the Mayer Group creates a new digital shopping experience for their customers. In March 2021, the project was completed with a successful go-live.

Mayer Group relies on consistency in consolidated SAP system landscape

The Mayer Group operates in Germany and is comprised of multiple sales companies. These include mayer-network GmbH, mayer-network – print services GmbH & Co. KG, mayer-network – direct marketing GmbH, Torgau-Kuvert GmbH & Co. KG and bestpac GmbH.

The idea was to create a central purchasing platform for all customers of the Mayer Group in Germany, based on the existing “mayer-network Online Shop”. Customer orders from the B2B store should be automatically assigned to the respective sales organization in SAP.

As a result, the front end of the store also had to be fundamentally adapted to the new orientation.

By moving to a 3-tier system landscape and migrating to the new version of the SAP Commerce Cloud, the performance of the store and the system integration with SAP were significantly improved. And adjustments to the front end are now easier to make due to new functions such as Smart Edit.

Aicomp supports the implementation

Since 2012, Aicomp has been supporting the Mayer Group in implementing business processes beyond the system boundaries of SAP S/4HANA, SAP CX Commerce Cloud and SAP CX Sales Cloud.

The project for the relaunch began with the step-by-step release change of SAP CX Commerce Cloud from version 6.4.0.3, through 6.5, 6.6, 6.7, 1808, 1811, and currently to version 1905.

This was followed by a release upgrade of the SAP CX Commerce Cloud Data Hub.

The release upgrade resulted in significant benefits. These included the closure of existing security gaps, performance optimizations in various areas, the improvement of multi-client capability, and improvements for the back office.

Connected with the changeover to the central web store for all companies of the Mayer Group was a new front-end design of the SAP CX Commerce Cloud, the dynamic mapping of the sales organization from the web store to associated sales orders in SAP S/4HANA, and the preservation of the already implemented Web2Print functionality, which enables online variant configuration in the web store.

The webshop was implemented in cooperation with the partner team neusta.

An outlook on further potentials

In addition to further adjustments and improvements to the front-end design, potential is seen in profound personalization options for the known and unknown visitor, which will gain in importance in the future. This makes it possible to tailor content and offers individually to user behavior.

In order to exploit the full potential of the C/4HANA suite, the possibilities of integration between SAP Commerce and SAP Marketing Cloud are also being intensely analyzed.

Integration opens up additional opportunities to improve the overall customer experience.

Mayer Group Uses Automated Route Determination for Cross-Plant Productions

The Mayer Group is one of the leading European companies in the manufacture and sale of shipping and packaging solutions. The product range comprises over 600 different envelopes, pockets and light packaging. Alongside its core business of envelopes and pockets, the Mayer Group is also establishing new segments such as lightweight packaging and new media and services in order to meet the requirements of customers in the market at all times. The Mayer Group is increasingly focusing on digital innovation and further development. With over 30 companies in 16 countries, Mayer-Kuvert-network is the largest company in the envelope industry in Europe. Across the group, around 16 billion envelopes are produced annually on 136 reel-fed and 59 sheet-fed machines. This grown structure creates high demands on the system landscape – especially for product configuration and calculation and overall, for fast CPQ processes.

Mayer Group relies on SAP® & VCPowerPack

An important and future-oriented step for the Mayer Group was the conversion of the existing ERP system landscape to SAP solutions at the German locations in 2014 and the switch to the HANA database, which paved the way for the SAP S/4HANA® transition in 2019. During the evaluation phase for the new SAP ERP implementation, it became apparent that the requirements of the complex organizational structure that had grown over time could not be met with standard SAP Variant Configuration. The Mayer Group therefore opted for Aicomp’s VCPowerPack – a configuration solution integrated in SAP, optimized for complex configuration and calculation scenarios in production.

In e-commerce, the Mayer Group opens the configuration for its end customers

With the switch to the SAP HANA® platform, further potential arose from the switch of the e-commerce platform to the SAP Commerce Cloud for Web2Print scenarios. This also increased the demands on system speed as well as on demand planning and inventory management. Web2Print means that existing envelopes are printed with a customer-specific motif in very short runs. Technically speaking, customers should choose stock products and configure an individual print on the web. This follows the proven frontloading principle in the CPQ process. The aim is to collect as much data as possible on the customer order as early as possible for process optimization, to combine it with experience from downstream areas (production, sales, etc.) in the most automated way possible, in order to take advantage of possible savings.

Requirements for the CPQ process

For the Mayer Group, the preparation of precise and highly configured quotations for the processing of individual products and small margins is essential. Precise pricing requires an exact preliminary cost calculation based on a product configuration already in the quotation phase. This also means that detailed machine and material costs must be recorded and processed – but as far as possible without a lot of user input and machine-related knowledge of the system users. Every customer-specific product, theoretically down to lot size 1, places the same complex demands on the integrated system landscape in terms of logistics processing. These include the rapid entry of product specifications, precise calculation of graduated quantities and extensive, consistent master data for processing in sales, shipping, inventory management and accounting, if possible, without further manual intervention by the system users. To ensure fast and error-free processes, the CPQ product specification should therefore be transferred as directly as possible to system master data after the customer places the order.

Requirements on the SAP system

The SAP ERP system for the Mayer Group required industry-specific and customer-specific adaptations in order to enable fast and error-free CPQ processes while at the same time considering the optimal economic factors.

The wide range of products, the technical differences in production within the individual product groups, a diverse range of machinery and, last but not least, the large number of production sites place special demands on the CPQ process. In the past, this complexity could only be managed by a few employees. The associated time-consuming determination and technical validation of production routes often represented the bottleneck in the process. The Mayer Group therefore decided to store this know-how in the SAP system using Aicomp’s VCPowerPack.

An automatic determination of possible cross-plant and cross-national production routes was realized with the help of VCPowerPack standard components. This automatic determination of production routes includes, for example, checking the technical limits of the machines, determining the planned machine times and raw material consumption, strategic considerations, and prioritizing the technically possible production routes based on various criteria.

Since the automatic determination of the production route is already carried out in the offer phase, this allows an accurate planned cost calculation, which in turn is the basis for effective pricing and contribution margin analysis.

The fully automated master data creation is triggered as soon as the customer places the order. The basis for the master data creation is the quotation entered in the CPQ process, which contains all necessary information in the VCPowerPack variant configuration, such as product specification, machine route and parts list details. The automated master data creation for possibly multi-stage and cross-plant logistics processes considerably reduces the error rate and also includes semi-finished products and purchased components.

The current system landscape

Integrated into the current SAP ERP S/4HANA, the Mayer Group relies on Aicomp’s VCPowerPack to extend the functionalities for product configuration and cost calculation. VCPowerPack contains all logical conditions for product configuration and guides the user intuitively through the product specifications. “Guard rails,” such as a traffic light system and detailed status messages ensure that only new products are configured that can actually be manufactured. Bidirectional interfaces to T.CON’s MES CAT and Esko’s CAD system make relevant production data available right from the quotation stage. The automated master data creation is handled by a module in VCPowerPack. The configuration of Web2Print customizations for the e-commerce scenarios is outsourced to the end customer via an SAP Commerce Cloud Webshop. VCPowerPack performs the necessary calculations in the background. The SAP Commerce Cloud is integrated together with the SAP Sales Cloud via the SAP Cloud Platform in SAP S/4HANA as ERP backend. This means that in the future, further application scenarios for user-based frontloading scenarios can be developed via the SAP Sales Cloud as a CRM system.

Third Go-Live with Aicomp Solutions at Rondo Plant

On November 04, 2019 Rondo succeeded in the next go-live with Aicomp’s industry solution “IS Packaging” in their corrugated board plant in St. Ruprecht in Austria.

Rondo Ganahl, a traditional Austrian packaging manufacturer, recently implemented Aicomp’s industry solution IS Packaging for Corrugated Packaging in St. Ruprecht (Austrian Styria) with an advanced setup.

This is the third successful rollout since the first in Frastanz in 2018. The project started in September 2018 with the fit-gap analysis.

Rondo relied on Aicomp’s experience and the reliability of its latest industry solution IS Packaging, including the product configuration framework VCPowerPack.

With the goal for replacing all existing ERP systems and most subsystems, and the standardization and harmonization of processes, master data as well as roles and responsibilities, a green-field approach was adopted for the implementation of SAP® S/4HANA.

Beside the connection to Kiwiplan’s MES and Minda’s floor conveyor system, new functionality for the plant in St. Ruprecht was the integration of digital printing, offset printing and direct offset printing on fine flutes.

Furthermore, Rondo uses Aicomp’s “Tooling Cockpit” to streamline and control the entire tool lifecycle of tools and clichés. It will be rolled back to Frastanz in Q1 2020.

Aicomp Customer Mayer-Kuvert-network Ready for the Future

Mayer-Kuvert-network successfully completes the SAP S/4HANA Conversion and receives the “SAP Quality Award”

Aicomp supported its customer Mayer-Kuvert-network GmbH in the project to convert the system landscape from SAP ERP ECC 6.0 to SAP S/4HANA 1809.

In addition to fast system conversion, the focus of the project was on maintaining the industry-specific process mapping, which Aicomp had already implemented in the existing system landscape in conjunction with its SAP add-on “VCPowerPack” for product configuration and calculation.

All developments of VCPowerPack and the implemented industry solution “IS Packaging” had to be completely transferred into the new system by code adjustments.

In successful teamwork with a partner for the SAP standard modules, the quality of the process and data adaptation was guaranteed in every project phase. This created the conditions for a smooth go-live in just 8 months.

“For years, we have benefited from Aicomps’ industry know-how and its configuration solution for SAP ERP. Menasha Packaging Ends 2019 with its Thirtieth VCPowerPack Plant Live in the United States.

12th Successful Go-Live at Saica

On November 18, 2019 Saica manages the next cross-border go-live with Aicomp’s add-on “VCPowerPack” for SAP® ERP, just 4 weeks after the previous successful go-live.

Saica Group, one of the largest European packaging manufacturers, recently implemented Aicomp’s industry solution IS Packaging for Corrugated Packaging in Marinha Grande (Portugal), only 4 weeks after the previous successful Go-Live in Lamirande (France).

This is the 12th successful rollout since the first in Spain in 2010. In addition to Spain, rollouts continued over the years in France, Great Britain and, most recently, Portugal.

The success story will continue with further implementations for 2020 in UK (3 plants), France (2 plants), Portugal (1 plant) and Spain (1 plant).

With the VCPowerPack solution, Saica receives a wide variety of functions. This includes the detailed “VCPowerPack” product configuration for all packaging types needed within the Saica production program and market offerings.

This configuration encompasses production operation settings for technical restrictions checks, setup and runtime calculation, several master data tables for raw materials and production resource tools.

In addition, the solution provides Saica with tightly integrated standard components of SAP ERP. The detailed and precise costing, as well as price determination, are also part of the tool. Automated master data creation in the background, interface integrations with production planning tools, web applications and CAD drawing systems support the overall process design.

Through the implementation of IS Packaging, the level of automation is increased and optimizes the production processes. Aicomp’s add-on VCPowerPack successfully running at Mondi as Kernel Solution

Aicomp’s industry solution VCPowerPack “Flexibles” is now successfully running at Mondi, one of the largest global packaging and paper groups.

The solution will help Mondi optimize processes and substantially increase customer experience. The implementation at Mondi’s Polish plant in Dopiewo is the fourth VCPowerPack Flexibles installation following the German plants Halle (Westfalen), Steinfeld and the Russian plant in Pereslavl.

Aicomp, an SAP partner, developed “Flexibles” as part of its VCPowerPack for SAP® ERP. The implementation allows a flexible production and helps generate a quicker return on investment for Mondi’s configuration processes. VCPowerPack Flexibles will be used as a kernel solution for all its plants.

Aicomp’s add-on “VCPowerPack” for SAP® ERP successfully running at SAICA

Aicomp announced today that SAICA Group, one of the largest European packaging manufacturers, recently implemented its industry solution “Packaging,” in two Spanish plants.
Aicomp, an SAP partner, developed “Packaging” as part of its ”VCPowerPack” for SAP® ERP. The implementation will help SAICA optimize processes and keep prices competitive.

As a long-term Aicomp customer, SAICA systematically continues the introduction of SAP software to replace its old systems. With this industry solution complementary to SAP ERP, SAICA aims to improve the efficiency of its business processes and remain one of the largest packaging manufacturers in the European market.

VCPowerPack extends functionalities of the SAP ERP application to configure different products in real time. Further, it allows the configuration of those products depending on the customer’s requirements by using a new customizing functionality. The software supports several modules within the same customizing functionality based on a standardized framework solution. Thus VCPowerPack can be implemented for a broad range of purposes.

With this Aicomp solution, SAICA receives a wide variety of functions. This includes the detailed “VCPowerPack” product configuration for all packaging types needed within the SAICA production program and market offerings.
